Brands are under mounting pressure to cut waste without sacrificing performance, and flexible packaging stands at the intersection of sustainability, innovation and design. Plastic Packaging in Windhoek is proving that bags and sacks can be both lightweight and high-performing, while still embracing circular economy principles.
‘We’ve optimised our bag designs to use thinner yet stronger substrates, achieving up to 20% material reduction without compromising durability,’ says Nico du Plessis, managing director of Plastic Packaging. It’s a careful balancing act: reducing material consumption while preserving the strength and functionality that customers expect. But the innovation doesn’t stop at the surface. ‘All of our factory waste is reused,’ he adds. ‘Either it goes back into our extrusion facility or is repurposed in our pipe manufacturing plant. We’ve created a truly closed-loop system.’
Sustainability extends beyond the polymer itself. Inks and finishes play a critical role in maintaining packaging performance while lowering environmental impact. Nico explains: ‘While we still use solvent-based inks for technical reasons, we’ve reduced their footprint through improved recovery systems and lower solvent consumption.’ On the extrusion side, the company has incorporated recycled content into its blown film process and upgraded to high-efficiency extruders, cutting energy usage without affecting product quality. The result is packaging that performs on shelf, protects contents and leaves a lighter environmental footprint.
Yet the toughest challenge remains marrying recyclability with the functional demands of flexible packaging. ‘Balancing barrier properties, sealing and optical clarity with recyclability is still difficult,’ Nico admits. To tackle this, Plastic Packaging has partnered with high-end manufacturers to produce mono-material pouches that are 100% recyclable. Achieving the clarity and sealing strength of traditional laminates is no small feat, but it represents a crucial step towards circular solutions in the Namibian market.
Collaboration has been key to the company’s sustainable victories. Its partnership with Coca-Cola Bottling Company Namibia exemplifies this approach. Together, they successfully downgauged shrink film while maintaining mechanical properties, proving that performance need not be sacrificed for sustainability. Beyond design, they co-commissioned Namibia’s first mechanical PET recycling plant, creating local value and boosting plastic collection rates across the supply chain. ‘It’s exciting to see how these initiatives ripple through the market,’ Nico notes.
Consumer demand for eco-conscious packaging is rising and Plastic Packaging is adapting with innovation and foresight. Advanced recycling technologies have improved the quality of post-consumer polyethylene, enabling greater use in non-food packaging without impacting mechanical strength. Circular economy principles guide every design decision, from the first sketch to the finished bag, ensuring that each product is built for both function and end-of-life recyclability.
Flexible packaging may seem simple at first glance, but it sits at the centre of a complex sustainability conversation. In Namibia, Plastic Packaging demonstrates that thoughtful design, closed-loop manufacturing and collaborative innovation can turn ordinary bags and sacks into a blueprint for the future. ‘We work closely with our customers to make sure every package is optimised for recyclability from the outset,’ Nico says. ‘It’s not just about what we produce – it’s about shaping a market that respects the environment and performs at the same time.’
